First, check shifter mounting bolts, still no pull shifter check nylon cup thingy that goes into shifter cup in tranny, then check shifter detents or worse case scenario bad synchronizer (rebuild time).

okay. i will give this a go. is it pretty difficult to do a 5 speed rebuild? im pretty competent. just never tore into a trans before
just got the truck, sat for 10 years. started right up after oil/fluid changed

kk, then I would also suggest after checking shifter bolts do a drain and flush on tranny you could use rislone or diesel fuel just add to tranny run it a little bit and drain then refill, do not add oil in through shifter hole that will only fill t-case. Don't forget to go to new members introductions area and introduce yourself proper.

i have not looked yet, will the removal of the boot give me enough access to check all those bolts and such?

yes, should be four bolts for tranny and three for t-case.

so the bolts were tight, i pulled the shifter.... here is where i am stuck. the plastic or neopreme on the end of the shifter was okay. but how the heck do i get the shifter back into the linkage or cup?! it just flopped around .... could not seem to fit back

the plastic bushing on the end of the shifter should just drop back into the piece on the shifter rail unless something is really bent or worn. BTW, 4th gear on a km145 is straight through with no gear engagement, so if it isn't working, there may be bent forks or shift linkage causing the problem. I had a friend whose sons d50 got stuck in 2 gears, so he slamed the shifter so hard, he shattered the main bearings in the case.

If you need a little help with your truck and I am sometimes available, give me a PM or something. I been going to Newman lake building steps at a lake cabin for a lady out there, but have time occasionally.
Here are the diagrams of parts for your transmission

I had that problem and it was a screw in the side of the trany that was loose. I can't remember where it was but it was on the out side.

they are below the shifter mount on the tailshaft - they are usually covered with silicone sealer.

This is yes and no, the km145 does not have the removable top plate that the shifter bolts to and uses a square four bolt pattern to mount the shifter. The actually mounting surface is part of the t-case.
